Ford hired back 350 engineers. Not new grads. Not training programs. Old-school people, the kind who remember how cars actually break.
Why? Because the AI and automated quality systems failed. Ford had been leaning more and more on automated inspection. Machine learning caught defects. Robots flagged issues. The factory got cleaner. The process got faster. And then the cars got worse.
Warranty claims went up. Recalls went up. Ford’s Chief Operating Officer Kumar Galhotra said it plainly: they had been relying too much on the automated quality systems and it did not work. So they brought back the gray beards. These engineers, some of them former Ford people, some from suppliers, came back to do the one thing the machines could not do well enough. They trained younger staff. They reprogrammed the AI tools. They looked at actual cars.
This is the part most people miss about AI. It works brilliantly at the edges, at the new problems, at the things humans have not yet systematized. But at the core of what a company actually does, at the point where expertise becomes muscle memory, AI is still catching up. Ford needed that. They needed someone who could feel the defect before the machine could name it.
That is humbling. That is also real.
